# One Corroded Ground Reads As Ten Faults

Ten unrelated complaints arriving in the same month is rarely ten failures. Twelve volt circuits in a coach share a small number of chassis ground points, so one corroded stud starves lights, a pump, a step and a control board at once. Fixing the stud clears the whole list.

## The number of complaints is itself a diagnostic finding

Owners apologise for the length of the list. The step retracts slowly, the bedroom lights are dim, the water pump cycles oddly, the tank monitor reads wrong, the furnace fires on the third try, and the refrigerator threw a code once. Six problems in a month feels like a coach falling apart, and it is treated as six tickets by almost everybody who looks at it. Read the other way, six simultaneous unrelated faults are statistically unlikely, and a single shared cause is the far better bet.

Electrical work rewards that instinct because the shared cause is usually physical and singular. Two things in a coach are shared by circuits that have nothing else in common: the distribution panel and the ground. A panel fault tends to take out one branch cleanly, which produces a tidy symptom. A ground fault produces the untidy list, because voltage arriving at a device is a function of the whole loop, and a compromised return degrades every device on that return by a different amount depending on how much current each one draws.

So the length of the list becomes the starting point rather than the burden. When we take in a coach with six complaints, the first hour goes to the ground network rather than to any of the six devices, and it is the cheapest hour on the job because it can eliminate the other five tickets before they are opened. Owners who arrive with a written list, in the order the symptoms appeared, get more from that hour than owners who arrive describing whichever fault annoyed them most on the drive up.

## A return path built to save weight, not to be redundant

House wiring in a coach uses a common negative because running a dedicated return for every circuit would double the copper in the vehicle. Copper is heavy and expensive, so a manufacturer lands many negatives on a shared bus bar or on a stud bolted to the frame, and then relies on the frame itself for part of the path. That is ordinary vehicle practice and it works well when everything is clean. It also means that one connection has no backup, and a coach has only a handful of them.

Where those studs sit is a matter of assembly convenience rather than engineering elegance. A common pattern puts one behind the distribution panel, one in the battery bay, one at the front or rear of the chassis near a light harness, and one wherever a slide or a jack assembly needed a local ground. On a fifth wheel there is often a stud near the tongue, near the seven way connector, in the worst possible location for water and salt. On a van conversion the ground is frequently a self tapping screw into a body panel, put there by whoever built the interior.

## Resistance that only appears when current flows

The reason a corroded ground survives testing is that it passes a continuity check. A meter on ohms sends a tiny current, and a connection with a thin film of corrosion conducts that happily and shows almost zero resistance. Put ten amps through the same joint and the film becomes a real voltage drop, because the actual contact area has shrunk to a fraction of the metal that appears to be touching. The device downstream gets less voltage, works badly, and shows no fault of its own.

That mechanism produces the specific signature we look for. Symptoms that change when other loads switch on, which is why the classic report is lights that dim when the pump runs. Symptoms that get worse as the day goes on, because a warm connection has slightly higher resistance and the whole system is closer to its margin on a low bank. Symptoms that improve after somebody wiggles a wire, which owners mention as an aside and which is the most valuable sentence in the conversation.

Measuring it correctly means measuring a drop rather than a resistance. Leads go across the joint itself, the load is switched on, and the number is read while the current is flowing. A good bolted ground shows a drop small enough to be uninteresting. A failing one shows a substantial fraction of a volt across a single connection, and four of those in series is why a fixture at the end of a run gets nowhere near what the battery is producing.

## Places a ground point hides on four kinds of vehicle

On a Class A coach, look behind the distribution panel and in the battery bay, and then at the chassis rails near the entry step and near the rear light harness. On a fifth wheel or a travel trailer, the pin box area and the frame near the seven way connector are the two that fail first, because both live in road spray and both are unpainted where a nut was tightened. On a camper van conversion the grounds are wherever the builder put them, frequently a screw through a body panel with no sealant and no star washer, sometimes behind a wall panel with no access at all.

On a commercial body, a box truck or a service body, the pattern is different again: the body and the chassis are two structures bolted together, and the ground crossing between them carries far more current than anybody intended. Those bonding straps corrode at both ends and then the body lighting behaves erratically while the cab is perfect. Knowing the pattern per platform is most of why a systems ticket on a familiar vehicle takes less time than the same ticket on a one-off conversion nobody has documentation for.

- Class A: behind the panel, in the battery bay, at the step, at the rear harness
- Fifth wheel and travel trailer: pin box area and the frame near the seven way
- Camper van conversion: builder-placed screws through body panels, often behind trim
- Commercial body: the bonding strap between chassis and body, at both ends
- Any platform: the last ground added by a previous repair, which is rarely the best one

## A symptom list worth writing before you arrive

The information that shortens this diagnosis is cheap to collect and almost nobody brings it. Write each symptom with a date, even an approximate one, because the order they appeared in points at what changed. Note which symptoms happen together, since two faults that always appear in the same minute share something. Note whether the coach was on shore power, on the bank, or running the generator. Note the weather, because a fault that shows up on the first damp morning after a dry month is a fault with water in it.

The single most useful sentence an owner can offer is about coincidence. Lights dim when the pump runs. The step is slow only when the slides are moving. The furnace fails to light on the same afternoon the fridge complains. Each of those pairs a large load with a small one and points directly at a shared path. Owners tend to leave those observations out because they sound like guesses. They are data, and they are the reason one ticket sometimes closes six complaints inside a single billed hour.

## Cleaning buys a season, replacing holds

The correct repair is not a wire brush. A corroded stud gets disassembled, the terminal and the mating surface get taken back to bright metal, any terminal with corrosion inside the crimp barrel gets cut off and replaced rather than cleaned, and the joint goes back together with the right hardware, torqued, then sealed against the air that caused the problem. Where the same stud has been repaired before, we move to a new location on sound metal instead of reusing a hole that has been opened up three times.

Cleaning without replacing terminals is where the honest limit sits, and it is worth being blunt about. Copper that has corroded inside a crimp has already lost cross section, and cleaning the outside of the terminal does nothing about that. A coach cleaned rather than repaired usually behaves well for a season, and in a coastal storage yard sometimes considerably less. Owners who want the cheap version get told what it is and how long it tends to last, and the labour to do it twice exceeds the labour to do it once by a comfortable margin.
