# Off Road and Expedition RV

An expedition vehicle carries a composite habitat on a subframe deliberately allowed to move relative to the chassis. Damage concentrates at the mounts, the pass throughs and the door frames rather than in the panels. OCRV Center repairs composite habitats and fabricates the structure sitting behind them.

## The subframe is designed to move, and that decides where damage lands

A serious expedition build mounts the habitat on a torsion free subframe: a three or four point arrangement with pivots and bushings letting the truck chassis twist underneath without twisting the box. That is the correct engineering answer, and it relocates wear from the panels to the mounts. Damage on these vehicles concentrates at the mount plates, the bushings, and everything that has to cross from a chassis that is moving to a habitat that is deliberately not moving with it.

The pass throughs are the ones that fail quietly. A wiring loom, a coolant line for a hydronic heater, a fuel line for a diesel appliance and a plumbing run all cross that joint, and each needs enough service loop and the right restraint to survive several million cycles. A chafed loom on a torsion free build presents as an intermittent electrical fault nobody can reproduce standing still. We inspect those crossings on any expedition vehicle in the shop for anything, because they are cheap to fix and expensive to chase after they short.

## Composite panels do not dent, they debond

Habitat walls on these builds are usually a composite sandwich: an outer fibre skin, a closed cell foam core, an inner skin, all bonded to aluminium corner extrusions. The panel does not dent. It debonds. A tree branch at speed leaves a scuff and a bond void, and the void is the damage. There is no metal to pull and no filler to hide behind, so the repair is a structural bond restoration rather than a body repair, and it gets done with the void mapped rather than guessed at from the surface.

Where the panel meets an extrusion is the second failure line, because that joint carries every load the vehicle puts into the box. Corner cracks on a composite habitat propagate along the bond line rather than across the panel, so what looks like two inches of cosmetic damage can be a foot of separated joint. Delamination repair runs $1,500 to $20,000. Getting the boundary right is why we tap and thermally survey these panels instead of sanding outward until the edge appears.

## What a thousand miles of corrugation actually breaks

Corrugated road does not break big things. It loosens fasteners, work hardens brackets and cracks welds at the toe rather than through the throat. On an expedition vehicle back from a long trip the list is predictable: a cracked roof rack foot, a solar mount that has stress cracked the outer skin around its backing plate, a door frame that will not latch without a shove, and a window bond that has started to weep at one corner.

None of those are dramatic and all of them are structural. A solar mount cracking the outer skin has opened a water path into the core, and a wet core in a composite panel does not dry out, because there is nowhere for the moisture to go. We treat a cracked mount as a panel repair with a mount redesign attached, which usually means a larger backing plate spreading load across two ribs instead of one. Roof rack and ladder install runs $400 to $3,500, two to fourteen hours.

## Coverage on a vehicle that is mostly aftermarket

Most of the value on an expedition vehicle is aftermarket, which is the coverage problem stated in one sentence. A carrier insuring a Ford F-550 sees an F-550. The lithium bank, the hydronic system, the composite habitat and the suspension are covered only to the extent the policy names them, and a policy that names none of it will pay for a truck rather than for the vehicle you actually own and drive.

The fix is unglamorous: a documented build value with receipts, photographed before anything happens, and a policy written against that documentation. We can produce a written scope of what is on the vehicle as part of an inspection, and that document has been useful to owners more than once when a claim opened. Coverage for aftermarket solar, lithium and custom build work deserves reading before a trip rather than after one.

There is a second, quieter problem. Many expedition builds were finished by a shop that no longer exists, so nobody can produce a build invoice at all. In that case the substitute is a current condition survey with photographs and component part numbers, produced now rather than after an incident. It is not as strong as an invoice and it is far stronger than a description over the phone. Pre purchase inspection on a van runs $285 to $800, and a documentation survey on a completed build is written to the same standard.

## Why this is not a motorhome repair with larger tyres

The habits that make a good motorhome repair make a poor expedition repair. On a motorhome the working assumption is that a panel is a panel, a seam is sealed with a bead, and stiffer is better. On a composite habitat riding a torsion free subframe, stiffer is worse: a repair that locks a joint the designer intended to flex moves the stress somewhere nobody planned for, and it cracks there instead, usually on the next trip.

So the sequence changes. Measure the mount geometry before touching a panel. Restore the bond before restoring the finish. Rebuild the joint with the flexibility the original had, using bonding adhesives where the original was bonded rather than reaching for fasteners. Then re-check every pass through before the panels close up. Interior build out and conversion work on these vehicles runs $2,500 to $50,000, and fabrication rather than paint is what sets the schedule.
