Aluminium Skin and Sidewall Replacement, in detail

Aluminium skin and sidewall replacement is riveted panel work, mostly Airstream and vintage coaches. Segments come off, the corrosion and ribs behind them get addressed, and new alclad goes back on with matching rivets. The band runs $2,500 to $25,000 plus, sixteen to a hundred and twenty hours.

A dented panel and the rib underneath it

An owner points at a crease in a polished panel and asks what a new panel costs. The panel is often the smaller half of the answer. On a riveted shell the skin is structural, carrying shear load between the ribs, and a crease that deep means the rib behind it took the hit too. Pull the interior panel and the shelf rib is frequently bowed, cracked along a rivet line, or carrying a run of holes that are no longer round.

Elongated rivet holes are the finding that changes an estimate. A hole worked oval no longer clamps, so the shear path through that fastener is gone and its load has migrated to its neighbours, which is usually why the crease propagated further than the impact did. The fix is not a rivet back in the same hole. It is a repair to the rib, sometimes a doubler, and a fastener pattern that puts the load back where the factory put it.

Buck rivets against Olympic rivets, and where each belongs

A factory Airstream shell is assembled with solid buck rivets, set by a two person operation: one on the gun outside, one inside with a bucking bar. That fastener fills its hole and clamps hard, and its shear strength is why the shell works as a structure at all. Restoring a panel to original construction means buck riveting it, and buck riveting means access to the inside of that panel, which is why an interior comes apart for exterior work.

Olympic and other blind rivets get set from outside only. They are the right answer where there is genuinely no interior access, in a closed cavity or behind a bonded interior, and the wrong answer used as a shortcut across a whole panel. The visual difference is obvious on a polished shell from ten feet, and the structural difference eventually shows up as a shell that flexes more than it used to. Blind fasteners go in where the design leaves no choice, and the sheet records where they went.

Sourcing alclad in the right alloy, gauge and finish

The panel material is alclad aluminium: a structural alloy core with a thin layer of nearly pure aluminium rolled onto each face for corrosion protection. That cladding is why a sixty year old shell polishes up instead of pitting through, and it is also why an aggressive sander in the wrong hands can ruin a brand new panel before it is even fitted, by cutting through the cladding into the core.

Matching means alloy, temper, gauge and surface, all four. A panel supplied one gauge thinner reads as a soft spot in a run of panels and oil cans under a palm press. Vintage sizes are not always current stock sizes, so a panel for a discontinued shell sometimes arrives as a larger sheet that gets trimmed and rolled to the correct radius here rather than as a part in a box. Material lead time, not labour, is what sets the calendar on these jobs.

Corrosion found under the skin at the shelf rib

Once a panel is off, the shelf rib and the belly seam are where the bad news lives. Water that entered at a window, along a rivet line or through the belly pan sits in the channel of the rib and works from the inside out. What shows externally is a faint line of raised paint or a rivet head wearing a white halo. What is actually under there can be a rib section reduced to flaking layers, with the fasteners holding onto very little.

This is routine on coastal stored units. Salt air keeps a chloride film on every surface and any moisture path becomes an electrolyte. So the area gets opened, cleaned back to bright metal, the compromised rib section cut out and replaced, the surrounding metal treated, and the seam properly sealed rather than smeared. Skip that and you have a new panel over a failing rib, and the rivet line will telegraph inside a couple of years.

Dissimilar metal at steel fasteners and brackets

Aluminium in contact with steel in the presence of moisture forms a galvanic cell, and the aluminium is the one that loses. It appears wherever somebody put a steel screw into a shell: a mounted accessory, a bracket repair, an aftermarket ladder, a hitch reinforcement. The metal around the fastener goes white and powdery, thins, and the hole grows. On a unit stored near the coast that process does not take long at all.

Repair means removing the offending fastener, cutting back to sound metal, and reassembling with an isolation strategy: stainless or aluminium fasteners, an insulating washer or sealant barrier at the interface, and a sealant that excludes water instead of trapping it against the panel. Why a segment comes off instead of a patch going on

Patching a riveted shell is possible and it is usually the wrong call. A patch introduces a new fastener line in the middle of a panel designed as a continuous shear web, doubles the material thickness locally, and creates a stiffness discontinuity that concentrates stress at its own edges. On a polished shell it is also permanently visible, because a patch edge catches light in a way nothing else on that body does.

Replacing the whole segment between existing rivet lines returns the structure to its designed load path and the appearance to an uninterrupted run of panels. It costs more in labour and it takes the interior apart. On a vintage unit somebody intends to keep, it is the repair that does not need doing again. On a unit headed for a quick sale an owner sometimes chooses the patch with full knowledge of all this, and that is a call they are entitled to make.

Polished aluminium cannot be blended the way paint can

Paint blends into an adjacent panel so a repair has no edge. Polished aluminium does not. The finish is the metal itself, and its appearance depends on grain direction, cut sequence and how many hours of progressive polishing that surface has accumulated. A new panel beside a sixty year old one differs in reflection even when both are correct, and the eye finds that boundary along the rivet line instantly.

The options are limited and worth understanding before authorising anything. Polish the new panel to match as closely as the material allows and accept a visible difference that softens over a season or two. Re polish the surrounding panels so the transition becomes gradual, which is detail labour at $95 per hour and a great many hours on a full shell. Or clear coat that section, which changes the look of the area permanently. No version exists where a new panel disappears, and a shop that says otherwise has never polished one.

How is a dented aluminium skin panel repaired on a riveted trailer?

Small dents get worked out with careful planishing from behind, where access exists. Anything creased sharply is replaced, because aluminium work hardens at the crease and a worked crease develops fatigue cracks along the same line. On a painted trailer the answer is simpler: blend into the adjacent panels and the repair disappears.
