Custom Fabrication, in detail

Fabrication is what happens when the part does not exist. Bumpers, racks, storage boxes, tie down anchors, brackets and structural repair, built from steel or aluminium by certified welders, in shop only. Interior build out and conversion runs $2,500 to $50,000 plus, twenty to two hundred fifty hours.

The choice between building a part and hunting for one

Sourcing gets tried first, always, because a catalogue part is cheaper than a fabricated one. A Kwikee step, a Dexter hub, a Lippert slide rail: those exist on a shelf somewhere, and building one would be absurd. The calculation changes the moment a part is discontinued. A front cap for an early two thousands Class A came out of a mould that no longer exists, and a used one found three states away arrives cracked at the corner radius. Weeks of calls can end in a no.

Fabrication starts from what the part has to do. A compartment door is a frame, a skin, a seal and a latch, and an aluminium one built here goes in square in a day and a half because it is built to the opening rather than to a drawing nobody can find. A battery tray, a step well surround, a generator slide frame, a bumper: each is a shape with a job. The unflattering part is that a fabricated door will not match the original texture exactly, which on a coach already a shade off its own paint code matters less than owners expect.

Rear bumpers, ladder racks and anything that carries a rating

A rear bumper on a motorhome that also carries a hitch receiver is two different parts sharing one shape. The bumper is styling and impact absorption. The receiver is rated structure, and a rating is engineered rather than chosen. Tongue weight from a towed car does not load the bumper tube. It loads the last frame cross member through whatever sits between the two, and rear overhang converts that load into a bending moment the original chassis may never have been drawn for.

Building one means establishing the load path before anything gets cut: a receiver tied into the frame rails with plates that spread load along the web instead of into a single weld, gussets at the transitions, and weld length calculated rather than eyeballed. Where the chassis maker published a towing limit, we work inside it. Where nothing was published, we build to a number we can defend and mark it on the part. Racks follow the same logic, since a ladder rack on a work van loads into the roof bows rather than the sheet metal between them, which is why Adrian Steel and Ranger Design carriers exist at all.

Swing away tire carriers on an expedition rig fail in one predictable sequence: the latch wears, the arm picks up a rattle, then the pivot elongates and the assembly sags into the paint behind it. Bearings and a greasable pivot designed in at the build stage cost hours. Retrofitting them after the pivot has worn oval costs the arm and whatever the arm has been rubbing against, which on a rear wall is fiberglass rather than steel.

  • A drawing or photographs of what the bumper has to clear: hitch, camera, sensors, shore receptacle and exhaust.
  • The chassis maker's published towing limit if one exists, and the coupler rating of whatever is being towed.
  • Access underneath, since a bumper build is a frame job and the coach goes on the lift for it.
  • A finish decision at the start, because hot dip, powder coat and painted steel are three different schedules.

Storage boxes, tie down anchors and load paths into a floor

Tie down hardware fails at the backing, never at the ring. E-track screwed into three quarter inch plywood pulls a plug of wood out under a shock load, and the load then goes looking for the wall. Done properly, an E-track run is bolted through the deck onto a steel backing plate spanning two or more floor beams, so a load transfers into the structure of the trailer instead of into one square inch of flooring. Anchor spacing matters as much as anchor strength, since chocking a car inside a toy hauler is a triangulation problem before it is a hardware problem.

Storage boxes carry their own failure mode: they fill with water. A welded aluminium tread plate box with a formed lid, a bulb seal and a compression latch stays dry. A box with a flat lid and a hasp collects marine layer condensation and rusts whatever lives in it. On a work van, a shelving package from Adrian Steel, Ranger Design or Weather Guard is usually the right answer, and the fabrication is in the mounting: brackets to the factory hard points, and no self tapping screws through a floor with a fuel line under it.

  • Backing plates are steel, bolted, and photographed before any floor covering goes back down.
  • Anchor layout gets marked and confirmed with you before a single hole is drilled.
  • Toolbox and crane body installs run $1,500 to $10,000, ten to forty hours.

Modifications that change how the vehicle carries weight

Every addition moves a weight number somewhere. A generator box on a trailer tongue raises tongue weight, which loads the coupler, the hitch and the tow vehicle's rear axle in that order. A rear hitch on a fifth wheel adds weight behind the axle group, which unloads the pin and can make a stable trailer start hunting at highway speed. Two hundred pounds in the wrong place is a handling change, not a convenience.

So the sequence starts at the certification label. Gross vehicle weight rating and the individual axle ratings are printed there, and they are limits rather than suggestions. Where a build pushes an axle past its rating there are two honest outcomes: the build changes, or the axle does, and Dexter and AL-KO both publish what that costs in hours. Commercial work follows the same rule. A Maxon or Tommy Gate lift gate hangs a cantilever off the back of a frame, so the install includes the frame reinforcement the gate requires, not only the gate itself.

Where a plan cannot be made to work inside the ratings, the estimate says so and stops there. Service body and utility body installs run $2,500 to $15,000, and a headache rack or cab guard runs $750 to $3,500, both assuming a frame that can take the load. Discovering otherwise at a scale house is a far more expensive conversation than having it at the counter.

Certified welding, and what happens where steel meets aluminium

Structural welding here is done by certified welders, in the shop, and nowhere else. Steel takes MIG with wire matched to section thickness. Aluminium takes pulse MIG or TIG with filler chosen for the alloy, 5356 where strength and later finishing matter and 4043 where the pool needs to run cooler on thin material. Heat input governs everything on light gauge work, and a skin that ripples once has been overheated and will never lie properly flat again.

Where steel meets aluminium the fastener is the fix, not the torch. Nothing here welds aluminium to steel. A steel bracket sitting against a 6061 aluminium frame in coastal air sets up galvanic corrosion at the mounting face, and it eats the aluminium rather than the steel, because aluminium is the anode in that pair. Isolation means an HDPE or nylon shim at the interface, stainless hardware, isolating washers, and sealant at the joint so salt laden moisture has nowhere to sit. Skipping that step is invisible for two years and structural by year five.

Frame and structural welding runs $750 to $20,000 plus, five to eighty hours, and the spread is mostly about what has to come apart first. A cracked trailer tongue is a morning. A bent main rail under a toy hauler means the floor comes up, the wiring comes out, and the repair is measured against the frame maker's published tolerance before anything gets closed back up.

  • Certified welders only, with the qualification recorded against the repair order.
  • Galvanised and painted steel gets ground back to clean metal at the weld zone, then recoated.
  • Aluminium is cleaned with a dedicated stainless brush and solvent, since a brush that has touched steel contaminates the weld.
  • Every structural weld is photographed before paint or undercoating covers it.

Fabrication requests that get turned down

Some requests get a no, and stating the reasons early saves everyone a week. Nothing gets built that carries an occupant: no fabricated seat pedestals, no belt anchor points, and no modification to a structure the chassis maker certified for crash loads. Anchoring a belt into a floor never designed to hold one produces something that looks entirely solid and fails at the only moment it will ever be asked to work.

Also declined: welding on or near a pressurised vessel or an LP line, fabricated fuel or LP tank work, suspension and steering geometry changes, and any rated part where the rating cannot be substantiated. Chassis mechanical work beyond body, structure and equipment mounting is not what this shop does. If a request needs an engineer's stamp, then it needs an engineer, and saying that is better than building the part anyway and putting a number on a sticker nobody stands behind.

Documenting a fabricated part for an adjuster

Adjusters work from part numbers, so a fabricated part needs a paper trail before it needs a torch. That means a written no from the manufacturer or its parts network, captured listings showing the part discontinued, and photographs establishing that the damaged original cannot be repaired. With that in the file, fabrication hours get approved as the only remaining path, because the alternative on an otherwise repairable coach is a total loss the carrier does not want either.

Expect a supplement. Fabrication almost always uncovers something the first estimate could not see, since the reason a part is being built is usually that whatever sits around it took a hit as well. Drawings, material invoices and stage photographs go into the file as the work proceeds, and that is what keeps a supplement a conversation instead of an argument. Betterment rarely enters into it, because a fabricated bracket has no depreciated market value to argue over, only hours.
