The pack is part of the floor, and that changes the body repair
On almost every electric van the battery is a structural member: a large sealed pack bolted into the floor between the rails, carrying load and stiffening the body. That has three immediate consequences in a body shop. Jacking and support points are dictated by the pack rather than by habit. Heat near the pack rail is restricted. And a lower side impact that would be a rocker repair on a diesel van is now an impact adjacent to a structural high voltage assembly, which is a different inspection entirely.
So the sequence starts before the estimate. The vehicle is isolated per the manufacturer procedure, the pack enclosure and its mounting rail are inspected and photographed, and the result of that inspection decides whether we are writing a body repair at all. Where a pack or its enclosure is implicated, that work belongs with the manufacturer network and we say so plainly rather than working around it. Body, structure and paint is our scope on these vehicles, and it is a large scope on its own.
What has to happen before anybody picks up a tool
A high voltage vehicle gets isolated, verified and labelled before any panel comes off, and the technician doing it is trained for it. That is not a formality and it is not quick. Verification means confirming the absence of voltage at the defined points rather than assuming the service disconnect did its job, and labelling means the next person to touch the vehicle knows its state without asking anybody.
Owners and fleet managers should expect that step to appear on an estimate as its own line with its own hours, because it is real work that a diesel van does not need. Diagnostics, scan and programming labour is $285 per hour with a one hour minimum. A shop that does not show that line on an electric vehicle estimate is either absorbing it or not doing it, and neither answer is reassuring on a vehicle with a four hundred volt system in the floor.
Storage is the other requirement people do not expect. A vehicle with any suspicion of pack damage has to sit apart from other vehicles for an observation period, which uses yard space and adds days that have nothing to do with body work. That is a real constraint on a busy site rather than a policy invented to slow a job down, and it is worth knowing about in advance so a fleet can plan a replacement vehicle rather than waiting on a call.
Composite and aluminium panels behave differently under repair
Electric delivery vans lean on aluminium and thermoplastic composite panels to claw back the weight the pack adds. A composite side panel does not dent and does not rust. It scuffs, it cracks, and it separates from its mounting at the bond line, and it cannot be pulled, filled and blended the way steel can. Repair is either a bonded structural repair with the correct adhesive system or a panel replacement, and the decision is made from the extent of the bond damage rather than from the size of the mark.
Aluminium closures bring their own requirement, which is separation: aluminium repaired in the same area as steel with shared tooling picks up steel particles and corrodes from them. A shop set up for this has a dedicated area and dedicated tools. Van collision repair and refinish runs $1,500 to $40,000. A fleet claim and an owner claim on the same van look different
Delivery vans are mostly fleet vehicles, which means the claim comes through a fleet management company or a self insured programme rather than a retail carrier, and the rules differ. Authorisation may need a purchase order. Photograph requirements are often stricter and more standardised. Parts sourcing may be directed. Cycle time is measured and reported, and the operator is frequently more interested in the date than the number.
What that changes for us is documentation, not workmanship. We photograph to the programme standard, write the isolation and calibration steps as separate line items, and report the date honestly when a part slips. Where a van is privately owned, usually a small business running one or two, the same file gets produced anyway, because a single vehicle operator has less negotiating weight with a carrier and needs the evidence more, not less.
What is genuinely different, and what is the same as any van
The differences are real but narrow: isolation before work, restricted heat and jacking near the pack, aluminium and composite handling, and a calibration set that includes sensors a diesel van may not have. Everything else is body work. A creased quarter is a creased quarter. A dropped barn door hinge is the same hinge problem it is on a Transit. A scuffed rocker still gets measured before it gets pulled.
The mistake in both directions is worth naming. Treating an electric van as ordinary produces damage nobody sees until later. Treating it as untouchable sends routine body work to a dealer network that is booked out for months, at cost to a fleet that needed the van on Monday. The line between those two is drawn by what the damage actually touches, and it is drawn after the inspection rather than before it.
Paint is one place where the difference is smaller than people assume. Bake cycles are managed to keep pack temperature inside its limits, which on a modern low temperature clear is not a constraint that changes the result. Full refinish and repaint work runs $5,000 to $30,000 on a commercial body of this size, and an electric van in the booth comes out looking exactly like a diesel one, because the finish never knew what was propelling the vehicle.
